I'm afraid I made a rookie mistake today. In loading for the 38-40, two bullets wouldn't crimp tight enough to suit me.
Foolishly, I assumed the size on the box was correct. They were plainly marked .400", but this proved incorrect. So, I measure a few to find out what the problem was.
Here's the info...
Hornady XTP 180 grn .398"
Nosler 200 grn .397"
Speer Gold Dot 180 grn .400"
I don't have any Sierra Bullets to try, but will grab some to measure.
DON'T EXPAND THE .38-40 BRASS.

JUST "KISS" THE MOUTH WITH A LEE UNIVERSAL EXPANDER, SEAT AND CRIMP WITH A LEE .38-40 FACTORY CRIMP DIE.IT ALSO HELPS TO CUT A CANNELURE IF YOU HAVE A TOOL. I'VE HAD ONE FOR AT LEAST 50 YEARS.

I had only the .387" hollow base bullets to shoot through a 0.403" bore. Impossible it seems. However I got about 6" groups at 30 yds. It was an ancient iron sighted Colt DA New Army with a 5" barrel. I ended up making "blanks" and handloading individual rounds into one chamber using .401" .40 S&W 175 gr. SWC bullets BACKWARDS to help fill the bore. I got about 4-5" groups! Shot Harry a line (knows everything about the .41 Colt) and he said "goodness boy that is fantastic shooting for the .41 LC!". So there you go.
My first handloading experience, sort of a like experience I think I share with JT, was the .38-40. But it was an old Colt New Service. I had a LEE Tap-Bang kit, some .401" bullets, and Unique powder. It shot horribly. Seems it had 0.396" throats in the cylinders and a 0.403" bore. The 0.401's got swaged to 0.396" to rattle down the 0.403" tube, gas cutting all the way. What a mess. I'll spare the details but I stopped that action and got some satisfying results in the end. Not tack driving but under the circumstances I'll take average in comparison.
Another time I shot .44-40's in my .45 Colt by accident and garnered some 4" groups at 25 yds.

What you need to do is get a custom LEE .404" push through sizer made up and push you some jacketed .410" bullets through it! There you go! Huey custom projectiles! For a $30 or so investment you are set for life.
why on earth would you want .404 bullets in a 10mm?

I'm using .401" cast and need .400" jacketed. I probably will buy the Lee Dies to size down 41 Magnum bullets. I may size the jacketed bullets to .401" if I do.
Figure two dies will make it easier. First one at .405" and the second at .401".
The articles said bore was .404? not .400/.401

The bore on my Herters is around .403" and I shoot .401 bullets fine. Jacketed .399" do OK it seems. Ignorance is sometimes bliss. We often worry too much.
